We had a chance to get the Coupe up on the lift today to explore designs for the exhaust. The factory exhaust leaves a bit to be desired. The exhaust is approximately 2 3/8" OD (60mm) and is even crushed down to 1 3/4" to clear the factory body brace in one spot.

But anyway.... a quick description of the factory exhaust system.

Starting at the turbo, there is a cast O2 housing / catalitic converter / down pipe. This is something that we will work on very soon.The down pipe attaches to the mid pipe which is stainless steel and has a very nice flex section in it.

The mid pipe attaches to a secondary cat. This secondary cat is post O2 sensor so deleting this will not throw a check engine light. The pipe between the secondary cat and muffler is also stainless steel and has a bullet style resonator in it. I suspect that the ID of the resonator is smaller than the rest of the exhaust system. The muffler section appears to be mild steel. It is large and looks heavy.

The good news is that there is room for improvement. We did some careful measuring and feel that a 3" system will fit very well and still be routed cleanly. The muffler(s) will need to be positioned in the rear of the vehicle or ground clearance will suffer. The factory system is already slightly below the level of the pinch welds in several places so any muffler positioned forward of the rear differential will be a speed bump scraper for sure (worse on lowered cars).

We are going to explore several possibilities including a side entrance dual end outlet like we are using for our BMW 335i exhaust, a dual muffler straight shot setup, and possibly a tunable exhaust like we are producing for the Evo X.

As with all exhausts we produce, the AMS Gen Coupe exhaust will use 100% stainless steel and mandrel bent tubing. Our exhausts always use stainless steel flanges and not slip joints which are known to leak and blow apart. We also only use 100% stainless steel high flow mufflers so you are ensured years and years of rust free use.

I will have more info including the weight of the factory exhaust system for you tomorrow.

Here are some pictures I promised. There is a string in each picture that is stretched from pinch weld to pinch weld so that you can judge ground clearance. As you can see, the string is touching the exhaust in every picture. AMS always does a great job at keeping ground clearance in mind when designing an exhaust. Getting a 3" exhaust tucked up nicely will be a task. We will get it done though.

Resonator

I am hoping to get a start on the exhaust system next week. Got something special in mind.
 
I got a chance to weigh the exhaust yesterday and here are the weights.

Mid pipe 6.4 lbs

Secondary catalytic converter 6 lbs

Cat back 44.4 (pipe with resonator 11.8 lbs muffler section 32.6 lbs)

Total exhaust system from down pipe back 56.8 lbs

I made a quick test pipe to replace the secondary cat and Greg welded it up for me. I did not have a chance to test it yet. I also got a custom cat back made yesterday. I was cutting and fitting while Tony was welding sections I was done with. I could not find exhaust tips that I liked, so I made some and Nick polished them up like a mirror. I am really pleased with the new look. Rich took some pictures but has not gotten around to editing and tagging them yet so I just might have to take a couple quick shots myself and post them up.

Any idea what price range a 3" exhaust will go for yet??

The exhaust I built was just a proof of concept. We will not have an idea of pricing till a finalized design is done. It is a complicated exhaust compared to an Evo 8 straight pipe and canister muffler. The exhaust I built on the Coupe is quad tip (two tips on each side) and completely custom. We will be looking for some more readily available components for the production exhaust.

It would be really nice if you guys could make an exhaust that include removable cats, like the factory design. I used to have an exhaust on my '97 T/A WS6 that had swappable cats/ORP's. This allowed me to run around "legal" most of the time and swap in the ORP's when I hit the track. If you have to (to keep price in check), sell it without the cats and make them available as an option?

My idea for tips. 3.5" on the outside and 4" on the inside. It is hard to see the difference in diameters in this picture though. This is raw stainless steel at this point.

I ended up slash cutting the tips. Nick did an awesome job of polishing them up. Tony was a trooper and finished welding the exhaust at 2AM!!

The exhaust is not finalized... I want to tilt the tips up a touch at the back. and some other small tweaks. I really like the quad tip look.

We are having a production meeting tomorrow where we will be talking about the Gen Coupe and the upgrades we will be developing in the near future. The exhaust will be one of those topics. I think that based on the response on the forums, the staggered quad tip is going to go into production. :)

From here, we need to finalize the design and routing, source up some off the shelf tips, get the piping mandrel bent (this prototype is welded sections), stock up on the mufflers and get them into production. I know the question on everybody's mind is... HOW MUCH!!!! Unfortunately, I can not say at this time. There is just no way to put a price on the exhaust till the design is finalized and all parts for the system have been procured. I am sorry.

That being said, I would say we should have the exhaust for sale in around two months (assuming there are no issues with sourcing raw materials).

so what kind of muffler are you looking into using?

I will try to get a picture of the muffler tomorrow. The muffler will sit like the stock one dose but the 3" inlet will be on the side facing the front of the car. The 3" "Y"s inside the muffler and there is a 2 1/2" outlet on each end of the muffler (right and left). The two outlets then "Y" into dual 2 1/2" feeds for the tips.

That stock setup looks really heavy. As for the tips, I'm one of those "function over form" guys, so I like the raw stainless. I really don't want anything with chrome or polished tips. My ultimate exhaust would be a single stainless 3" with the lightest muffler necessary to sufficiently muffle the exhaust, back to a single tip. I know there are two cut-out's in the bumper, but I really have no need to have two tips.

If you guys do a really nice looking system, will you consider doing a minimalist "race" set-up later?

I am sure we can come up with something. The mid pipe could be the same on both and a single canister and tip option would not take too long to fab up.

We finished up the prototype down pipe / mid pipe combo. It is just a 3" mandrel bent SS pipe with no cat. I installed an O2 sensor spacer to help with any cat CELs but still scored one on the dyno. I will be posting up results of the dyno soon.

We have now prototyped a complete turbo back for the 2.0T Gen Coupe.
